In a cement plant, unplanned electrical downtime is one of the most expensive things that can happen. Preventive maintenance — done systematically — is what keeps mills turning and kilns running. This checklist covers the core electrical maintenance tasks every cement plant should schedule, and how to prioritise them.

Use it as a starting framework; a licensed contractor can tailor it to your plant's specific equipment and load profile.

Transformers

  • Check oil level, colour and temperature; sample for dielectric strength and moisture.
  • Inspect bushings for cracks, tracking or leaks.
  • Verify tap-changer operation and cooling fans.
  • Record winding temperature and load trends.
  • Test insulation resistance periodically.

HT and LT switchgear

  • Clean and inspect panels for dust, moisture ingress and hotspots (thermography is ideal).
  • Check breaker operation, contact condition and tripping mechanisms.
  • Verify protection relay settings and test operation.
  • Torque-check busbar and cable connections; loose joints cause heating and failure.

HT motors

  • Monitor insulation resistance and polarization index trends.
  • Track vibration and bearing temperature.
  • Inspect cooling paths and terminal boxes.
  • Plan overhauls (inspection, rewinding, testing) before failure, ideally during shutdowns.

Cabling and cable trays

  • Inspect terminations and joints for heating or looseness.
  • Check tray integrity, support and segregation of power vs control cables.
  • Look for insulation damage, rodent activity and moisture in trenches.

Earthing system

  • Measure earth resistance with an earth tester at defined intervals.
  • Inspect earth pits, strips and connections for corrosion.
  • Verify continuity of equipment earthing — critical for both safety and protection.

ESP and process electricals

  • Inspect ESP panels, rappers and controls.
  • Check IMCC / PCC panels, wiring and interlocks.
  • Verify drive (MV/LT) health and cooling.

Documentation and trending

The real value of preventive maintenance is in the data. Keep records of every test — insulation readings, thermography, vibration — so you can spot a trend before it becomes a trip. A contractor offering an annual maintenance contract should hand over these records each visit.

Building a schedule

A workable approach layers three cycles:

  1. Daily / weekly — visual checks, temperatures, obvious abnormalities.
  2. Monthly / quarterly — thermography, connection torque checks, relay tests.
  3. Annual / shutdown — transformer testing, HT motor overhauls, deep switchgear servicing.
